The Hidden Price Driver Inside the Frame

A quick scan of double glazed aluminum window prices makes the market look chaotic. One quote is 25% higher than another for what appears to be the same window size, same color, and same glazing count. The part that usually explains the gap is not the glass alone. It is the thermal break hidden inside the aluminum frame.

On projects I have priced and reviewed, the frame series has often mattered more than the IGU headline. Two windows can both be called double glazed, but one uses a shallow 20 mm thermal break and the other uses a deeper 34 mm or 50 mm+ system. The deeper system almost always costs more, and not because suppliers enjoy padding the number. It costs more because the frame itself becomes a more sophisticated thermal and structural product.

What a Thermal Break Changes

Aluminum is excellent for strength and poor for insulation. Left uninterrupted, it moves heat rapidly from the outside face of the frame to the inside face. A thermal break interrupts that path with a low-conductivity polyamide strip, usually PA66, that separates the interior and exterior aluminum sections.

That one detail changes everything:

  • It lowers heat transfer through the frame edge.
  • It reduces condensation on cold interior surfaces.
  • It helps the whole window achieve a better U-value, not just the glass.
  • It allows larger, more stable openings without turning the frame into a heat bridge.

The market usually breaks into three useful tiers:

  • Standard thermally broken systems, around 20 mm: the baseline for many residential projects.
  • Enhanced systems, around 34 mm: a common sweet spot for better comfort and stronger performance.
  • High-performance systems, 50 mm and above: used where energy targets or climate demands justify the premium.

A standard break can deliver respectable performance, but once the opening gets larger or the climate gets harsher, the frame starts to matter as much as the glazing unit itself. That is why a quote can jump significantly even when the glass description barely changes.

Why Deeper Breaks Cost More Than They Look Like They Should

A thicker thermal break does not just mean a thicker strip of plastic. It changes the entire profile design.

The extra cost comes from several places at once:

  1. More complex extrusion tooling
    Wider profiles need different dies, tighter dimensional control, and better consistency so the frame still seals properly.

  2. More material in the frame assembly
    Deeper systems often use more aluminum overall, plus more polymer in the break zone.

  3. Heavier operable sashes
    A deeper, better insulated frame can accommodate heavier glass, which usually means stronger hinges, rollers, locks, and reinforcement.

  4. Higher testing and engineering expectations
    Premium systems need to hold up under wind load, water penetration, and long-term cycling while still maintaining thermal performance.

  5. Lower-volume manufacturing
    Shallow, mainstream profiles are produced in higher volumes. Once a system moves into higher-performance territory, the cost per unit rises because the production run is smaller and the tolerances are tighter.

That is why a quote for a frame with a 34 mm break often lands 20% to 35% above a basic thermally broken profile, while a 50 mm+ system can run 40% to 65% above baseline. The jump is not linear because the engineering is not linear.

The cheapest-looking frame is often the one with the smallest thermal break and the weakest whole-window performance.

The Performance Jump Is Real, But It Is Not Always Worth Paying For

The whole-window numbers tell the story better than marketing language does. A non-thermally broken aluminum window can sit above 5.0 W/m²K in whole-window U-value. A standard thermally broken system may land around 2.2 to 2.5. Enhanced systems often move into the 1.6 to 2.0 range, and high-performance frames can push into roughly 1.2 to 1.5 when paired with the right glass.

That is a genuine improvement, but it is not magic. A deeper break pays off fastest when the opening is large, exposed, or part of a high-energy-performance envelope.

Good candidates for the upgrade include:

  • large living room glazing facing cold winter air or intense summer sun
  • homes chasing higher NatHERS or similar energy targets
  • coastal properties where condensation and surface comfort matter
  • multi-story openings where frame stability and thermal control both count
  • rooms where occupants sit close to the glass for long periods

Smaller, sheltered windows often do not need the most expensive frame series. A compact laundry window or a bathroom awning on a protected wall can perform perfectly well with a solid standard thermally broken profile. Paying for a top-tier break there can be money spent on performance you will never notice.

Why Two Identical Looking Quotes Can Be 30% Apart

This is the part that catches most homeowners and even some builders off guard. Two windows can look nearly identical from the street and still use very different frame systems inside.

A quote can be cheaper because:

  • the thermal break is shallower
  • the frame face is wider or less refined
  • the sash weight rating is lower
  • the hardware is basic rather than premium
  • the frame was designed for a lower-performance glass package
  • the supplier used a more common profile with better manufacturing scale

The visible difference between those products may be tiny. The cost difference is not.

That is why a quote that simply says double glazed aluminum is not enough. The thermal break depth, frame series, and whole-window U-value need to be named. Without those details, the number on the page tells only part of the story.

What to Ask Before Comparing Prices

When suppliers give different numbers, ask for the details that isolate the thermal break, not just the glass.

Request:

  • the exact frame series or profile system
  • the thermal break depth in millimeters
  • the whole-window U-value, not only the glass U-value
  • sash weight ratings for operable units
  • the hardware brand and load class
  • whether the quoted price assumes the same glass makeup, not just the same pane count

If those answers are missing, the quotes are not directly comparable.

A supplier may offer a lower number because the frame is genuinely simpler and suitable for your project. That is fine. The problem starts when a shallow-break system is presented as equivalent to a higher-performance one. Once the performance gap is understood, the cheaper quote often looks less like a bargain and more like a different product.

The Buying Rule That Saves the Most Money

The easiest way to stay out of trouble is to treat the frame as the performance anchor and the glass as the companion. Glass upgrades matter, but the frame decides whether the heat still slips through the perimeter every day for the next few decades.

If the frame system is not specified, the price is not fully specified either.

That is the real reason thermal break depth deserves so much attention. It explains why one set of double glazed aluminum windows costs noticeably more than another, why the comfort level can be dramatically different even with the same glass type, and why the lowest number on a quote sheet is rarely the best value.
